To drive a more sustainable energy future, leadership set ambitious sustainability targets, but achieving them required more than incremental efficiency gains. Compressor stations, among the most energy-intensive assets in the network, consume large amounts of fuel and are a major source of greenhouse gas emissions. This challenge demanded a fundamental transformation in how compression operations were monitored, managed, and optimized. The business case was compelling: even small improvements in compressor performance could deliver significant emissions reductions when scaled across hundreds of sites. To meet this challenge, TC Energy developed the Compression Optimization Tool (COT), a platform that combines machine learning, performance engineering, and combinatorics. COT’s purpose is straightforward: recommend the most fuel-efficient compressor configurations in near real time. TC Energy uses several AVEVA products across its operations, including AVEVA Operations Control, AVEVA Measurement Advisor, and AVEVA Enterprise SCADA. TC Energy feeds much of the data from these solutions and other operational data sources into the AVEVA PI System portfolio. At the heart of TC Energy’s COT, AVEVA™ PI Server’s asset framework component contextualizes and organizes operational data from compressors. Digitized compressor performance models and fuel curves, delivered through the Compressor Book Performance API, feed into the COT optimization engine. Every 15 minutes, the optimization engine evaluates configurations for every station across TC Energy’s U.S. footprint. If a more fuel-efficient setup is found, the system flags the opportunity for review. A human-in-the-loop process ensures that Gas Control supervisors validate recommendations before implementation. The result is a system that balances automation with human judgment, enabling real-time decision support while building operator confidence. The measurable impact: 54,000 metric tons of CO₂e eliminated The Compression Optimization Tool combines PI System data, compressor models, and machine learning to deliver real-time recommendations. Since its rollout, the COT has delivered measurable results. Between June 2023 and January 2025, TC Energy implemented 180 COT-driven recommendations, directly reducing 54,000 metric tons of CO₂e. This figure does not account for secondary benefits such as cultural shifts and operational learnings, which have also contributed to emissions reductions. The impact is tangible. According to the U.S. Environmental Protection Agency, one passenger vehicle emits about 4.6 metric tons of CO₂ annually. By this measure, TC Energy’s optimization program equates to removing nearly 12,000 cars from the road. The company paired AVEVA Historian with a machine learning program that improves processes to ensure its operations are running as efficiently as possible. Some water parameters require a laboratory analysis, which can be a slow process and results are often too late to be useful. With virtual pollutant meters, which use machine-learning algorithms, ACCIONA can now predict the values for those parameters in its desalination and water treatment plants in real time. This has enabled ACCIONA to take action when required and reduce its use of chemicals. Virtual meters allow ACCIONA to predict values for its water parameters, reducing its use of chemicals. ACCIONA also discovered new benefits from its software during the COVID-19 pandemic, when staff were confined to their own countries. With the connectivity of CECOA, the company could still remotely commission water plants outside of Spain, such as the Al-Khobar plant in Saudi Arabia. It used a digital twin to test the plant remotely, keeping production on schedule despite the pandemic. Using advanced analytics and artificial intelligence, the plant’s startup equipment, control system programs, water and electrical circuits were tested and put into operation with remote supervision. The technology helped ACCIONA analyze and optimize in real time, and empowered plant O&M teams to access the most relevant KPIs immediately. Using AVEVA™ Advanced Analytics to access this information has led to higher productivity and enabled early fault detection, which reduces the impact of faults and the time and money spent solving them. ACCIONA is also now able to share information more transparently with its clients, increasing clients’ confidence in its operations. ACCIONA provides remote visibility into plant operations with cloud-based advanced analytics from AVEVA. With easy, secure access to its industrial information in the cloud, ACCIONA can share information with everybody who needs it in a fast and secure way. The company created KPI dashboards that display the most relevant information for each plant. This increases its O&M team’s ability to respond, enabling staff to access the information they need immediately—from anywhere and on any device. ACCIONA has also found clients have increased confidence in its operations, as it can securely share selected information with them more transparently. Minimizing environmental impact by reducing energy usage ACCIONA’s CECOA center combines connectivity with data collection and analysis to optimize its treatment infrastructure. In its plant in the Canary Islands, ACCIONA created a prediction model for the production ratio of an osmosis rack to optimize energy consumption through energy recovery systems. The company uses advanced analytics, a cloud-based machine-learning platform, to predict equipment behavior, reducing energy usage and increasing production capacity. Algorithms enable the company to anticipate deviations in production and find the optimal operating point for the equipment based on operating conditions. This ability to predict equipment behavior helps ACCIONA minimize its impact on the environment through its normal operation. These models led to a 4.6% reduction in energy consumption of the company’s high-pressure pump. It also enabled ACCIONA to increase the production capacity of the rack by 16m3 per hour, massively increasing efficiency without extra equipment. Specialized decision support for water facilities To extract the maximum insights from its data, ACCIONA is also collaborating with Schneider Electric on plant management system software, specifically focused on desalination. The plant management system uses a foundation of AVEVA PI System to optimize processes by monitoring process, maintenance, and supply data. The plant management system will combine this data to create an interconnected system that extracts maximum insights. The systems will use visual representations of data, making it easier for users to understand and share complex information. The company hopes the system will support long-term planning by providing insights into trends. It will incorporate predictive modeling, helping ACCIONA’s O&M team to anticipate future trends and outcomes. With data-driven insights, the company can make better-informed decisions, as well as assess and mitigate risks proactively. Dispatchable Standby Generation PGE’s demand-response program provides electrical grid capacity by linking customer-owned generators as part of a “virtual power plant” for its Dispatchable Standby Generation (DSG) program. With this system, PGE can simultaneously shave peak loads on the grid by using the available aggregated generation from customers emergency stand-by generators as part of their reserve capacity system. During peak periods when wholesale power is expensive PGE’s EMS System Control Center uses this reserve generator capacity by turning on these generator assets with a single start push button. To do this PGE’s has integrated their Distributed Standby Generator (DSG) System called “GenOnSys” with their EMS system control center “SCADA” system using the AVEVA System Platform. GenOnSys manages 45 MW at 21 customer sites with 32 generators that is spread out over a large area Also connected to the “GenOnSys” system are aggregated energy renewables such as fuel cells, micro turbines at a water treatment plant, a solar grid and a gas fired turbine. When all these sites are dispatched, they are aggregated as a single distributed virtual power plant that provides more load capacity to PGE at anytime when wholesale power becomes too expensive. To manage this system only takes 4 people where other generating sites could take many more employees. The best benefit of using this cost effective program has given PGE the ability to distribute and aggregate energy resources to support peak power demands. The Portland General Electric “GenOnSys” Distributed Stand-by Generation system is an example where technology, a program and a business strategy really work together to provide the supplier and customer with cost and business benefits that ends up driving better customer relationships. This benefits PGE where they reduce the high costs of purchased power while providing a least cost peaking resource that increase the reliability of their substation feeders through peak shaving and heat reductions on their transformers. "GenOnSys" has enabled the company to avoid buying wholesale power from the Western grid when prices are skyrocketing. “When the Western power grid is short on power, we’ve seen the cost per megawatt skyrocket by up to 1200 percent,” said Mark Osborn, PGE distributed resources manager. “But thanks to our DSG program operated by AVEVA software, PGE has been able to achieve a significant savings over market prices.” Solving the challenge through AVEVA software “The biggest challenge was to find a system that was easy to modify, could communicate with all types of equipment and the different manufacturer protocols we had to link together,” Osborn said. “It also had to communicate effectively with customer generators, solar inverters, substation equipment, relay protection, small wind and hydro generators. With AVEVA software’s powerful features and flexible communications capabilities, it proved to be the ideal solution to meet our needs.” With GenOnSys, PGE has built an information system that quickly analyzes potential problems that helps improve the efficiency of their customer generators. If a generator should start either because of an outage or emergency condition, an email and cell phone notification message is automatically sent to key personnel. Using AVEVA System Platform and Intouch, the “GenOnSys” is able to provide a distributed real time monitoring, live video cameras and alarming system based on the IEEE-61850-420-7 object standard for all the sites. This allows easy integration with the ION Enterprise Metering System, SQL Databases and Ethernet OPC Servers. While the solution is a SCADA system, it really is a set of applications that perform various generation information management functions where the AVEVA solution provides all the core functionality for the monitoring, alarming, analysis, and history services. To engineer and design the “GenOnSys” System PGE selected Factory IQ as their System Integrator and software developer of choice because they needed a company that was experienced in SCADA and Enterprise Systems who could build a scalable interoperable architecture that would support all kinds of integration with different hardware, software and enterprise solutions. One of the greatest strengths of PGE “GenOnSys” is it’s ability to easily adapt to new site equipment, add new sites locally and put units on-line quickly,” said Rod Parry, president of Factory IQ, Inc.. We only think about oil when the indicator light comes on, and we rarely stop to think about the additives that help optimize engine function. And yet, engine oil and additives are fundamental elements in ensuring that the cars and other means of transport we use to travel around everyday are working properly. The production of these additives for lubricant oils is the core business of the Infineum Group. The company was established ten years ago through the merger of Paramins (the additives division of what was then Exxon Chemical) and Shell Additives. In Italy, the factory in Vado Ligure (near Savona) is the Infineum Group’s main European supply center for additives in lubricant oils. Human Supervision in an Automated Industry When working in the petrochemical sector, it becomes essential to combine safety and productivity by anticipating potentially damaging situations. In addition, unforeseen problems have immediate and financially significant repercussions for production and therefore, to the business. Inspections using the Manufacturing Efficiency Index, carried out by management in the years following the merger showed an average plant availability of 80%. This is not an acceptable value for a highly automated firm looking to the future. In response to this, Infineum launched the Global Manufacturing Excellence Program in 2004, with the aim of maximizing plant reliability, achieving availability of over 90% and limiting production downtimes to scheduled maintenance only. Efforts have therefore been concentrated on two specific fronts: preventive maintenance and operational management. In this context, it is easy to understand the importance of maintenance at large scale plants. Seemingly less important, however, is the periodic monitoring of the plant carried out by field operations personnel. However, these professionals, thanks to their regular rounds, are in fact the people who know the site best. They are able to recognize abnormal or potentially dangerous situations that are not detected by plant instruments. The plant’s production process is constantly monitored by electronic instruments and detects any deviation from the ideal working parameters. All this information is fed back to the DCS in real time. However, certain specific factors such as noise, vibrations or the presence of dirt or small internal leaks, are not efficiently measured or detected by automatic instruments. Installing additional measuring instrumentation would lead to higher costs and could overload the DCS. Human supervision therefore, remains fundamentally important even in an industry that is becoming more and more automated. Traditionally, operators use paper for reporting even though it is prone to transcription errors. These reports then had to be transferred manually, therefore increasing the amount of time required to obtain useful information. Moreover, some inspections are not carried out from the correct location, thus limiting the accuracy of the observations. Collecting Critical Operational Information Quickly and Efficiently As part of the Global Manufacturing Excellence Program to increase plant availability and optimize operators’ work, the Infineum Group decided to equip its staff with devices capable of collecting critical operational information in a quick and efficient manner. The group needed to identify a reliable tool that optimizes direct inspection activities. This was not a simple search, since each plant has its own particular features. This makes it impossible to standardize the inspection processes. The whole search was made even more complicated due to the regulations in each country. For this reason, it was necessary to start by establishing a new method of inspection procedures. The operators themselves were directly involved in this task, leveraging their specific experience to identify the correct steps. The organizational planning also required the adoption of instruments that will enable operators to work optimally so that they could concentrate on their field of expertise. Infineum tested multiple solutions, but most of them ended up being unsuitable to the complexities of the plant’s production. An intense software selection process began, intended to identify a single platform capable of adapting to the specific needs of all production plants. At the end of this search, only two products were found to fulfil these requirements. Even when narrowed down, the choice was still complicated since the success of the whole project depended on the selected platform. “As we were faced with two possibilities,” explained Enrico Bertossi, Infineum’s Global Manufacturing Excellence Program Advisor, “the real and concrete references presented by the System Integrator, Rex, played a crucial role in the decision-making process.” Another factor was the need to achieve integration with SAP, the business system Infineum uses for planning plant maintenance operations. The only tool able to meet these requirements was AVEVA Mobile Operator, the mobile workforce and decision support system by AVEVA. This solution is designed to enable workflow, procedural and general task management activities required to achieve reliable operations. These capabilities are enhanced by the tool’s key feature: allowing on-site operators to input information and receive support at any location within the plant, without the need of a physical connection. The decision was made easier by the fact that “Mobile Operator was priced less than the other supplier,” said Bertossi. Staff Approval of Mobile Operator Usability “All our expectations were confirmed immediately after the application deployment. We were able to obtain the approval of all system users after only 6 months of development,” said Mauro Tassistro, Infineum’s Applications Team Leader in Italy. Tassistro himself has an overall view of the whole project, since the system architecture is centralized in Italy, but has continuous connection to the plants in France, Germany, North America and Singapore. These plants present extremely different situations in terms of both production and staff operating methods. However, the approval of users, who appreciated the ease- of-use and maintainability of the system, was one of the critical factors in choosing the Mobile Operator based monitoring system. Field operators previously used paper forms for reporting during their rounds. This was difficult, especially during adverse weather conditions. By contrast, AVEVA Mobile Operator installed on a handheld device is simple and intuitive, allowing operators to concentrate more on their traditional tasks. As an added benefit, the integration with RFID technology means data relating to a specific observation can only be input when the operator is in the correct position. This procedure prevents errors. In addition, the practical use of the Mobile Operator interface made these operators really appreciate the technology being developed, since they understood the benefit for their day-to- day work. “The decision to involve users from the very start of the project has enhanced the advantages provided by an innovative tool like Mobile Operator,” emphasized Tassistro. “Staff approval is the result of the solution’s usability in the plants. In addition, installation was completed in just a few months, therefore minimizing the impact on staff operations and avoiding any interference with production,” confirmed Bertossi. Nothing Escapes AVEVA Mobile Operator “Using Mobile Operator has enabled the plant to achieve a plant availability factor of over 90%. It has integrated perfectly with the other innovations added to our equipment,” said Tassistro. The platform developed by AVEVA has allowed the identification of certain situations, usually overlooked, which could have potentially led to the progressive deterioration of some pieces of equipment that would subsequently need emergency maintenance intervention. Finally, the use of inspection support tools has also increased on-site operators’ sense of responsibility, as they feel more involved in ensuring that the entire plant is run properly and correctly.

versiondog (now Octoplant) on the trail of the Big Bang Backing up and monitoring of Industrial control system programs for the Large Hadron Collider (LHC) at CERN near Geneva, the world´s largest particle accelerator, has been entrusted to the data management system versiondog. The European Organization for Nuclear Research uses the system to manage the data of around 500 components, making versiondog (now Octoplant) one of CERN’s standard technologies. The LHC was commissioned in 2008 to carry out cutting-edge research into particle physics. versiondog from AUVESY is the leading manufacturer-independent software solution for backup, version control and documentation of project data for industrial control systems. We want to be able to manage all program versions using a standardised procedure, and it is extremely important to us to be able to store and safeguard data centrally. versiondog helps us do that.” “We have made significant gains in certainty and quality when it comes to data availability in areas where many programmable logic controllers are in use. Implementing versiondog has put us on a new quality level,” says Jerónimo Ortolá Vidal, Automation engineer at the Industrial Controls and Safety systems Group of the Beams Department at CERN. CERN – looking deeply into matter CERN was founded in 1954 as a research organisation for fundamental physics. It is located at Meyrin near Geneva. A remarkable international collaboration, the European Organization for Nuclear Research is now run by 22 member states. With an annual budget of over one billion euros, the Organization receives visits from around 11,000 scientists all over the world who are working on various projects. The main focus of their research is the exploration of the fundamental particles that make up the Universe. Powerful accelerators are used to bring particles to near light speed. The biggest is the LHC (Large Hadron Collider). To reach it, it is first necessary to descend 100 m underground. Then you would need a bicycle if you wanted to follow the 27 km circumference of the collider. Doing so, you would pass several thousand electromagnets, some as big as a freight container, masses of cables, gigantic detectors and many computers. All this to do research on the smallest particles in nature. To help answer questions about the origin of the universe. And other questions, such as why is there far more matter than antimatter in the universe? Inside the ring, elementary particles are accelerated by the electromagnets to speeds close to that of light, i.e. in the region of 300,000 km per second. Then they are smashed together at predetermined collision zones. This causes a shower of particles, the trails of which can be traced and analysed by huge detectors. The Worldwide LHC Computing Grid (WLCG) was developed to handle the enormous quantity of data produced. Dispersed across the globe, this computing and data storage network can deal with data volumes in the order of 30 Petabytes. Now we can see what has changed The control programs of CERN’s auxiliary and utility systems (cryogenics, cooling systems, air conditioning, gas supply, electricity, interlocks, etc.) undergo a continual process of development and modification. The cryogenics have a particularly important role to play here because when the LHC is in operation, the magnets have to be kept at a constant temperature of 1.9 Kelvin (-271 degrees Celcius). Things have improved a lot since versiondog has been on the scene. All changes, no matter when they are made, where, or by whom, are detected then saved and documented centrally. Plain to see for everyone. All members of staff now go to the same place to access the same control software. The most recently approved and released version is always available. It is backed up regularly and changes made by colleagues can no longer be missed, overwritten or lost by mistake. There are already 10 teams managing around 500 control systems with versiondog. In the near future, around 1,500 components in use at CERN are set to be integrated into the versiondog system. versiondog (now Octoplant) brings certainty Management of the various individual processes and control systems is the responsibility of a number of different departments. Within this structure, Ortolá’s department provides CERN wide support service. It was with the goal of standardising processes across departments in mind that the versiondog system was introduced. Staff now have a much clearer picture of processes and their current status. Any and all changes are comprehensible and visible to everyone. And they can be undone if necessary. Furthermore, a backup of all data is performed once a week. “Errors made while modifying programs have been reduced to an absolute minimum since we have been using versiondog,” explains Ortolá. “Centralised data storage guarantees that we are always working with the latest and most recently approved and released program versions.” But if for some reason a system goes down, the latest version is immediately available. What’s more, the system checks that the version running on a control system (the online version) really does correspond to the latest version that was saved on the server (the offline version). Before versiondog, changes could go unnoticed. Regular online-offline comparisons ensure that this can no longer happen. If a discrepancy is detected, the system informs the appropriate administrator by email. All this means that versiondog has led to an improvement in quality and an increase in the level of work process standardisation at CERN. Moving forward Research and development in a facility such as CERN never comes to an end. Ortolá is continually adapting the versiondog system to the changing needs of the Organization. When he needs support, he gets it directly from the data management specialists AUVESY.
